Urgent repair help needed!

Howsit guys, 

 

Doing a race tomorrow morning early and I only received a new freehub that needed to be fitted this afternoon (old one got stripped). Its a Novatec D542SB rear hub. I took the old one off and replaced it with the new freehub body and re-installed the cassette etc. I was immediately getting chain slack when I started free-wheeling and would have to pedal flatout to get the tension back. I took everything apart a few times and tried different things, removed the grease, thought I might've over-greased, added a little. Nothing helped. Then I removed the bearing seal that seals the outer bearing that the freehub runs on and replaced it with the older one. The older one seemed to be thinner and it definitely allowed the free wheel to run a bit easier. Tried again, still getting slack in the chain when I free wheel and the rear derailleur gets brought right up and the spring is stretched a lot. Also getting a funny 'grating' sound coming from the back that isn't like the freehub sound.

 

Getting desperate now, any advice please?
